Been looking for a project/daily for sometime now and when I saw this advertised I new I had to have it. Have a Mk4 tdi van, but I also need something more practical for chauffeuring the daughter and nephews around in, so this suits me down to the ground.

The photos were taken a good while back and its been laid up for over a year and a half, so it isn't looking so fresh anymore and needs alot of work. The plan is to get it roadworthy again and get it nct'd.

Theres a heap of spares coming with it, so I'll be able to get stuck into it straight away.

List of things to do:

Treat any rust.

Replace clutch and fit spare box.

Major service, t-belt & water pump.

Remove axle, subframe & wishbones for sandblasting/powdercoating and fit powerflex bushes.

Major brake overhaul (picking up G60 calipers & hubs in the morning).

Replace f*cked coilovers when funds allow.

Once back in a roadworthy condition I hope to slowly but surely get it back looking and driving aswell as it did twenty years ago, eventually repaint it and fit a nice set of RM's or RS's. Obviously an engine rebuild will be on the cards aswell, so I'll be on the lookout for a 9A bottom end!

Roll on tomorrow, I'll get some pics up of its current condition as soon as I can!

Theres Goodridge mk2-mk4 rear caliper conversion hoses included with the kit, chuffed, must pick up some mk4 calipers now. Collected a set of G60 calipers and hubs today aswell (cheers Ronan!)

Anyone know what handbrake cables I need?

Would like to paint the calipers too, black or silver just to clean them up, whats the best paint? Dedicated caliper paint or hammerite?

Car has a new set of samcos fitted aswell

Thanks for the comments lads!

Gave the inside a quick clean out tonight, interior is fairly clean.

The parcel shelf is fine, carpets look like they have been replaced at some stage, drivers bolster could do with a bit of padding, small mark on the passenger front back rest and the boot could do with a tidy.
Everything seems to be working fine, central locking, elec windows, fan, etc.

Lots of shitty wiring around from a sub & amp to be removed.
Has an ancient alarm/immobiliser and it still works away!

Didn't get much else done, the brothers Santa Fe threw off the timing belt so I had to pull the head off that

Theres a few bits of rust I want to address aswell, was thinking of getting some of this Deox gel and then coat it with this Electrox and just touch up over it until I can afford to respray it.

Hopefully I'll get a chance to pull the box out of it tomorrow night, will try and give it a wash and get some pics up too!

Quick update, got a few hours on the car today, dropped the subframe and gearbox and done a little stripping in preparation for getting all the bits powdercoated and fitting the Powerflex bushes.

Brake pipes are shagged so I'm fitting a set of Automec copper nickle pipes, was onto them today, couple of different types so a bit of measuring has to be done, about ÂŁ130 for the set.

Not much rust underneath the body thank god, pics tomorrow!

Looks like the gear oil from the old box leaked out through the center of the drive flange and out through the inner driveshaft gaiter! This must be a common problem because on the recon box the inside of the flanges is covered with sealer.

Clutch is in bits aswell, two springs fell out of the clutch disc and were bouncing around inside the bellhousing!

Was busy lastnight, got the following bits off and ready for sandblasting and powdercoating; subframe, wishbones, antiroll bar, back axle and mounting brackets, rad cowling, fuel tank straps and G60 brake backing plates. Removed all the old bushes aswell.

Might aswell get the powersteering resevoir & hose brackets, gear linkage and front bumper bar done while I'm at it. Gonna cost a pretty penny I'd say!

Was contemplating stripping the driveshafts for powdercoating aswell, but they're not too bad and can be pulled easily enough at a later date.

Called into Blastech up by the airport on Friday but couldn't get a quote because they were out on a job and wont be back till Tuesday. They'll blast the parts and prime them afterwards. Just waiting for someone to get back to me about the powdercoating then.

Can anyone recommend a good etch primer and flat black paint in rattlecan form for bits that are too small for powdercoating?

Wont get anything done today because I'm on bloody 24 hr duty

and the head must go back on the brothers yoke monday night. Hopefully I'll get the front off the car, pull the engine and strip the bay in preparation for some surface rust treatment and servo/mastercylinder and brakepipe replacement during the week.
Have a new load sensing valve to go in aswell.

Thought some more about the suspension and between budget constraints and the condition of the roads around my place I'm gonna go with a H&R comfort cup kit.

Enginewise, I'm replacing the t-belt & tensioner, waterpump, oil & filter, plugs (new leads fitted already) and clutch. It also needs inlet manifold gaskets, rockercover gasket, metal coolant pipe and possibly a distributor.

That should keep me going for a while

Right, finally got a bit of time on the car today!

Called up to Blastech today to get an idea how much the sandblasting is gonna cost, I didnt have all the bits with me so it was just a rough quote, turns out they will prime and paint aswell so I'm gonna go with paint rather than powdercoat.

I was well pleased with the quote I got, when I drop up everything to be done I'll give details of the whole process and cost.

Got the engine out afterwards, bit dark for pics though, will throw some up tomorrow.
Hopefully I'll get to strip the rest of the bay tomorrow and give it a good clean and do a temp treatment of the rust!

The brackets on the inside of the front bumper are gonna need some plastic welding, I'd say this is common enough on mk2's?

I'll also be stripping the g60 hubs and grinding of the abs sensor bracket, getting them blasted and painted and fitting new bearings, was gonna do the calipers in red, might refurb them while I'm at it if I can find some refurb kits!

All suggestions/input/criticism welcome!

beauty 16v! i'm getting one soon enough, 91 english 16v 5 door identical to this. except mine wil be for stripping as the body is well past it. when i have it stripped i'll throw up a list see if you need anyting.

gonna throw the 16v and box into my 8v 3dr shell which is under resto atm.

bloody inner wings- anybody any ideas about getting underseal off to find the last bolt holding the wings on?

tried burning it off but still doesn't work!

Not sure about the underseal or wing bolts I'm afraid, I'm sure there's plenty of lads on here that would know!

Must throw up some more pics, I've refurbished the gear linkage since and removed the back axle and all brake lines.

Was considering getting the bay professionally painted but I have to draw the line somewhere, just want to get her roadworthy again for the summer, she'll get a full stripdown/respray/underseal at a later date along with an engine rebuild.

Roughly measured the brakelines today and got the exact lengths from VAGCAT. Emailed the details to automec so hopefully I'll hear from them tomorrow and get the new pipes ordered.

Still not sure what to do with all the stuff I'm getting blasted. I've heard some horror stories about powdercoating!

its coming along well. stuck into my 8v but as always money! usins rust primer to do the whole bay then blast over it in the blue again. must get some ot them pipes, mine are shot too.

jobs to do:

2nd coat prime bay.
new brake pipes.
rebuild rear calipers
sand and paint wishbones and subframes etc.
fit PB engine.
fit new wiring loom-- this is the bit i am scared of!

its too cold though. can't wait for proper sun so i can drag the baby out of the garage and work in the sunlight

Fairplay for painting the bay yourself!

I'll be ordering the pipes shortly, I'll let you know how I get on with them and post a few pics.

I'd lose the rear calipers if I was you, mk4s are the way to go, you can get goodridge braided conversion hoses of Keith on here. I picked up a pair of mk4 rears for €80 yesterday, you should be able to get them in most scrapyards.

What kind of primer/paint you gonna use on the wishbones and subframes?

thought about the mk4s alright. defo easier than rebuilding mine. have g60 280s on the front so might rebuild them.

i use lowe rust primer on the bay and for most car projects and works wonders. seeing as its not really gonna be seen, i thought hammerite black but any ideas would be helpful.

motivation is my main problem. but everytime i go on here i just want to do more.

and as for the bay, i'm not looking for a show finish, something that will last. i'm gonna throw the 8v in for a while, then maybe get a nice 16v to build up:)

Let me know if you come across any G60 rebuild kits, I'd like to do mine aswell.

I'm still undecided on what route to go with the bits that I'm getting sandblasted, I was going to get them powdercoated but was put off when I heard some horror stories!

Get a project thread up aswell man!
